Do E400s and the MMC version have different size blind boxes? Both destination and number blinds seem small on E400s. Maybe it’s the masking that makes them appear different ?

I agree that it depends.
Do you mean operating costs? These will be a combination of cost per peak vehicle, costs per vehicle / driver hour, and costs per vehicle mile. It may be that a re-routing can absorb a bit of unproductive time and be done with fewer vehicles / additional driver hours and miles than a complete new route would do. It may not.
Then there's the revenue implications - a new route might abstract some passengers from an existing route, but it is unlikely to inconvenience any existing passengers so much that they stop using the route, which can happen with a change to a service - a few 'good idea' changes can gain some new passengers but lose a higher number of existing passengers.
Either way, there will be some costs of making the change, in terms of the staff time to create schedules, issue new driver duties / rotas, produce whatever combination of data / roadside publicity is needed locally, update destination equipment and so on, and registration / variation fees if it's outside London.
In an environment where the routes are tendered / franchised, there will be the administrative costs of either letting a new contract or amending an existing one, and the contract cost to the tendering authority of either the new route or the contract alteration (assuming it costs more.)
I'm aware that in London, contracts on existing routes do get amended without the route being completely re-tendered. I've not been involved in the financial end of this, but presume TFL says 'we want route X to do this instead of what the existing contract says' and the operator comes up with a new price for doing that. In theory, there's a potential risk that an incumbent operator might abuse their position and ask for a higher price for the new version of the route than they might quote if it was an open tender exercise, but I don't know how the contractual arrangements deal with this. I'm not aware of any contract being terminated early because a contract change can't be agreed, but presume it must be there as a possible outcome on paper at least.

I have been reading about ADL products and just to clarify the SmartPack is different to Smart Hybrid?
I think the SmartPack refers to start/stop? Like you get on the 181 & 284 MMC 200s?

How comes TfL have stopped putting school routes on there bus stops? All they just say is that the school route stops here instead of the actual school route.

It started during COVID to stop the general public from using those routes and seems they haven’t reverted back to displaying the numbers on the stops

Is this anyone else's experience too? Also, not sure of the difference in use case for 'School Buses stop here' vs 'All School Buses stop here'. Bus stop near me with 3 separate school routes has the former, whereas another with only 1 school route has the latter...

I'll probably get kick-back on this, but I don't think it is necessary to display individual school route numbers on bus stop e-plates. All that is needed is confirmation of the route(s) and departure times in the timetable panel.

How strange, a quick Street View search near me shows that most if not all PM direction stops along the 605/606/688/626/628/634/699 have no 'School Buses stop here' tile (unless there is another school route serving that same stop in the AM direction), they were all replaced with blank tiles instead. Probably the same on more routes too across Barnet/Enfield. Not a big deal of course because everyone will be on the bus already if it's coming from the school... so not really any need for tiles, but interesting how it differs from other areas of the city.

They are very early models, I can only assume ADL found a way to mount the batteries differently allowing for a rear window to be installed. Hopefully they can eventually change the E400 version as well as I hate the lack of a rear window. They remind me of the S-reg DLA Arriva had and I hated those, they made me feel so claustrophobic at the back.

The 681 had its e-tiles replaced throughout including at the Teddington School stop which is the only one unique to the route. Anyone is of course free to use it (as is the case with all 600-series school routes) if they wish to share with 50-or so generally well-behaved children. The FW341/2 school duties convert to peak-time 281s at Hounslow with the same hybrid buses running under different duty numbers often used for the night 281 service when the BCEs are on charge.
In common with other locations several bus stop posters along the 281 / 681 route still show the Covid-related information about "school" and "non-school" services. It is long past time these were replaced with current information of some sort as they can cause confusion. Anyone was always able to use all buses - the "school" thing was a request for when children were travelling in large numbers but others were still asked to maintain a semblance of social distancing.
The 639 and 670 also had their number stickers replaced throughout including at the school stop.
As the 600-series routes serve a distinct need and those children who require them are aware of the route number I cannot see a need to clutter stops with numbered e-stickers again. In some places there were multiple routes which required split stickers or additional spaces (such as 6 instead of 3 or even a 9-tile flag) for just a single trip each school day. They remain "open-door"; school contracrs which are "closed-door" are not numbered and not always worked by TfL buses.
